      Andy, you have to factor in the size of the saw relative to the angles of cut on your yolks. A small diameter will not reach at the shallow angles the cuts need to be made at. How much of the arbor that projects below the blade is a factor and how you can hold the work, if the mill head can tilt or not as well. The 1″ size has its merits in that 6″ blades can be held and blades are still easy to come by.

        For rigidity use the smallest diameter saw possible.  I have saws from 25 to 100mm and make plain diameter holders which I put into an ER collet chuck.  Cheap saws have some run out, noticeable, but using cutting oil keeps them running.

          Yeah I need to mock it up and work out, like you say. The smallest blade that will comfortably make the cut accounting the arbour. Will get there!

          I’m looking at 3mm thick blades I think

            Rather than come in from the edge, come in from both sides that way you can have as much arbor stick out below the blade as you line and only need a max DOC of just over half the thickness of the material.

              Good thinking!
              so the top triple or yoke is 25mm thick but the bottom one is 50mm.
              so I guess my question is, if there benifit to be buying a 50mm one to do two cuts per cut on the top thinner yoke and a 100mm one to do the same on the bottoms or just buy a 100mm one to do both?

              also is lots of smaller cuts better? I’ve read one deep cut is more accurate?

              I’ll likely buy two of what ever size just encase I ruin one learning ….

                You would need to check how much room you have at half depth before the saw starts cutting into the opposite sides of the holes so that may well govern what diameter will work best.

                Given the machine I would say go 6mm per pass with a coarse toothed saw running about 200rpm (assuming 100mm dia) and a good amount of paraffin or WD40 to stop metal stcking to the saw.
