      This is the rear axle for a replica tether car that I am building it an American car from the 1940s

      I want to drill. 3/8” through the aluminium casting of the axle, I have a Myford 254 lathe a Seig x3 milling machine and a pillar drill. The milling machine is not tall enough to do it.

      The hole needs to be straight as it will have a rigid shaft in it support by bronze bearings. Any help gratefully received.

          I'm not sure why you can't drill it in the X3 as I have drilled similar sort of lengths with my X3. You may need to use MT collets and put along series drill into a part drilled hole before moving it under the spindle and fitting the drill rather than having 7" part plus 7" drill exposed but it can be done.

          On the lathe you could use the method of drill in a collet and feed pressure applied by the tailstock ctr in the opposite end of te work, flipping it around so you drill half way from each end, I've done 9" that way..

            Jason it does not have a diff, a solid axle with a bevel gear. On the side you can’t see there is an opening that will be covered with a plate.

              Should be enough height, 15 1/2" under the collet, as said if you need more then drop the drill into a part drilled hole and then lift up into the collet. I'd start with a stub drill to get the hole going with minimum risk of wandering then upto a jobber length, long series and then extra long series though you could save on the last if you came at it from each end but risk them not meeting.

              If the worse comes to the worse the bearings could be set in something like JBWeld with a rod through them to correct any wander.

                If I have read this properly you are fitting bronze bearings at either end of the shaft. Correct? If that is the case then it doesn't really matter if the 3/8" hole is drilled from each end as long as the ID holes of the bearing are concentric (maybe using a long reamer?).

                Then again I could be completely barking mad – I blame day 9 of the NZ lockdown

                  Jason I hadn’t thought about using a collet, where did you source the drill from.

                  They line rifle barrels with a new rifled sleeve they are glued in with araldite.

                  Bruce. It will have either full length bearings in each side of the diff or one bearing in each end and either side of the diff.

                    Over 6mm they are odd ones that I have picked up at shows, smaller came from ARC. You should be able to get them from MSC or Drill Services.

                      With a collet, or 4 jaw independent chuck in the lathe, you have the best chance of getting the hole straight. I would drill from both ends using a new split point drill, followed by a long series of the same diameter. Keep lubricated with AC90 or paraffin, and clear the swarf often.

                        Could a masonry drill's carbide tip be reground to cut ally? I ask 'cos they are easily available to 10"

                          I'm going to suggest the lathe for this job. If you made a jig with a base plate and two upright V blocks you could hold the part stable and at correct vertical centres by the end bosses on the axle. The plate or V blocks would be shimmed to needed height while sitting bolted down to the carriage's flat top. Couple of U bolts or even a couple of hose clamps (jubilee style screw / gear ones) would secure the part to the V blocks. Long series extension drill in the tailstock for the drilling, frequent retract / clean the drill.

                          This sort of plate and V block jig would work in the mill of course also, but I think it might be more stable in the lathe on the good foundation of the carriage or cross slide.

                              Similar to Jeff Dayman but in a mill, mount on a sub plate & set up on angle plate, pick up boss centre from a known datum on the sub plate & drill through with say a 5/16” drill, finish bore first end to take bearing.

                              Rotate sub plate 180 degrees & pick up 2nd bore position again using the known datum, finish bore 2nd end for bearing.

                              Or you maybe could use a skinny between centres boring bar & do it in one set up on the lathe?

                                Can it not be mounted in the lathe chuck with a fixed steady at the outboard end? Possibly fix a lump of something opposite the peg in the middle to balance it? Skim the outside ends to make it run true?

                                Once the hole is through – undersize – use Jeff Dayman's principle with the casting bolted to the cross slide. Mount a long and dainty boring bar between centres (LH Sparey's book The Amateur's Lathe shows how) and bore to size.

                                Or have I missed something?

                                  Long drills tend to wander, given the chance, so shortest possible drill is best. Use the lathe. Centre-pop each end of axle and set work between centres. Fix to cross slide with packing, whatever (improvise!) and clamps.

                                  You now have intended entry and exit points coaxial with lathe's axis (having remembered to adjust tailstock's alignment…). Fix drill in headstock chuck/collet and drill half way.

                                  Reverse the job, repeat.

                                  If the hole isn't good enough, you could then consider making a small-diameter between-centres boring bar and taking very light cuts.

                                    Perhaps accurately mark, centre-punch and centre drill both end bosses, in vice with handdrill if no other method available.

                                    Grip one end boss in chuck, tailstock support other end and turn far boss to clean up.

                                    Reverse component and similarly turn other end boss.

                                    Set 3-point steady to replace tailstock support to far end boss – clock to centre.

                                    Drill and ream 3/8" through.

                                    Ah, looks like Georgineer got there first… oh, and Kiwi Bloke…

                                      Thanks for all the suggestions, I am going to do it in the milling machine just need to work out how I am going to hold it.

                                      On another site it suggested drilling the hole using a D bit which appeals to me. I will let you know how I get on.

                                            It’s a long way down from the centre of the axle to my cross slide and there is not muck to fix it to. I will make a fixture and do it on the mill.

                                              Probably a D bit to finished size.

                                                  Good luck with boring through a 71/2" long hole with a 5/16" diameter boring bar.

                                                    Mick B1 has the best method to bore it accurately. A clean up skim on each end will allow it to be accurately aligned. The fixed steady, if you have one will hold the outboard end true, and enable recentring to give a good start for the drill. Start the hole with the shortest drill, or a solid carbide one and progress to longer drills. I would still drill from either end to a size slightly bigger than the axel which is going in, and drill a counterbore at each end for the axel bushes.

                                                      The ends cannot be skimmed up on the side you cannot see there is a bracket for part of the suspension also I don’t have a steady for the lathe. So a non starter.
